When replacing the wood in a 1930 door, does anyone have any suggustions for what order it should be done so as to minimize problems?

You will need to assemble the wood and then install the metal. It will be necessary to bend some of the edges to get it to slip over the wood.

I need to take out the existing wood to make a templete to build replacements out of, but I am afraid the door will loose its shape and not fit.

I just replaced the wood on all 4 of my doors for a 29. The main thing I can say is when you clamp the metal back down to the wood before you start nailing, have a piece of straight wood that extends all the way across the piece you are clamping down before you start nailing. Make sure the metal pulls up evenly and with good line of sight. My wood was out of the doors for several months, sand blasted, primed and hauled across the country before they were put back together. I had the benefit of working with Jim Rodman at Autowood Restoration while we put them back together. Afterward it was a great experience.
