I had a bad throw out bearing in a '38 and while it was apart, decided to give it a new pressure plate, clutch disk,throw out bearing, pilot bearing and also had the flywheel faced off.

I've done this job on other cars many times in my life and usually just adjust the clutch linkage so the clutch pedal has 3/4"- 1" of free travel until resistance is felt. This time, I adjusted the linkage while the bell housing dust cover was off and adjusted it until the t/o bearing just started to touch the face of the pressure plate and backed it off a turn or two on the adjusting nut. At that point, the free travel on the pedal was a bit more than 1-1/2" and the pedal has to be all the way to the floor to release.

If I adjust it to lessen free travel, the t/o bearing will be rotating against the pressure plate when released, Maybe that's why my old one died ?? Anyone care to jump in with comments? Maybe due to the new clutch disk ?

What year clutch disc did you install? While the 1940 and up disc will fit it is slightly thicker than the 1938-1939. That combined with the clutch linkage differences of the 1937 and 1938 may cause the problem.
The thicker disc on the later was used for a softer clutch engagement but also made a longer clutch pedal travel necessary.
I have a later disc in my '39 and while it works OK the cltuch must be fully depressed to avoid gear grinding when placed in gear. I would estimate the pedal travel is at least an inch farther on say a 1941.

Whenever I adjust a clutch (on any brand) I allow 1/16th" clearance at the adjuster, hasnt let me down in 40 odd years.

I took the clutch disk and pressure plate to a local shop that specializes in clutch & brake work. I specified it was a '38 Chevy clutch disc and they assured me the replacement parts were correct. Unfortunately, I didn't bring the old parts home, so I can't compare them (guess after all these years I should know better bonk ).

I guess it's probably the thicker disc, like you suggest. Works fine - I'll just have to get used to the different feel of the pedal.
